The combination of driven precast concrete piles and a steel sheet piled cofferdam are respectively providing the supporting foundations and underground basement car park encapsulation for an apartment block being built adjacent to the Sandown horse racing course at Esher, Surrey. Contractor Heritage Construction together with its own in house developer, Stephen Howard Homes, is building the 3 storey block of 11 high specification, air conditioned, two and three bedroom executive apartments, each with an exterior cantilevered balcony overlooking the racecourse.

Stephen Howard Homes awarded an approximate £167,000 supply, handle, pitch and drive contract to the specialist driven piling contractor Aarsleff Piling for the combined steel sheet cofferdam and the structure's main foundation load bearing precast concrete piles. Aarsleff worked closely with Stephen Howard Homes's consulting engineer Simpson Associates refining the detailed design of the cofferdam and precast piles to accommodate levels and pile lengths and achieve the most cost effective solution. There needed to be close co-ordination between the two piling disciplines on the confined site and Aarsleff has been able to use the same Banut 700 self erecting fixed leader rig to install both the steel sheet and precast piles. This versatility has enabled Stephen Howard Homes to use Aarsleff as its single specialist driven pile contractor, and save on mobilisation costs and reduce site congestion, instead of the more costly alternative of appointing two separate contractors.

"Heritage Construction has used Aarsleff many times before, but this is my first experience of the company," says Stephen Howard Homes project manager Lee Jones. "Aarsleff's crew are really good and very safety conscious and the piling has gone very well. The sheet piles are bang on and within 5mm of the line."

Aarsleff, using its Banut 700 drop hammer rig, equipped with 5 t ram, initially installed the permanent totally closed cofferdam with 18 closed corners and 220 Larssen 603 and 604 section piles. The piles, ranging in length from 8 m to 11 m, were driven predominantly to ground level to toe into the underlying clay. On completion Aarsleff simply and quickly changed the driving cap to install the 128 fully reinforced precast concrete piles, made by Aarsleff's subsidiary Centrum Pile. The piles ranged in length from 12 m to 17 m. The vast majority were 250 mm square, but included 16 of the larger 300 mm section to provide support for a tower crane.

On completion of the piling Stephen Howard Homes followed on with basement car park excavation and placement of concrete beams and a steel frame on the foundation piles prior to traditional brickwork construction for the apartment block. Stephen Howard Homes expects to beat its original 52 week construction target ready for the first properties to be available for occupation in November 2006
